So the Torch has hit the market, with a somewhat hefty price tag to boot. The replacement bulb is up for sale, at a significantly lower price. Anyone consider creating their own version? Get a housing of some sort, a metal reflector (since I reckon plastic isn't a good plan), a piece of glass for the front and go from there?

I think the shopping list might be something along the lines of:
12 AA NiMh batteries
Large Maglite housing
Custom reflector/lens
Torch bulb

I don't see any reason for this not to work, providing the batteries have enough juice to power it, and the thing doesn't melt itself into oblivion. Any thoughts?

sound good but you would need 14.4volts!

12 x 1.2 volts = 14.4 V ^^

would be possible, but the batteries need to provide about 7 amperes (14.4V x ~7 A = ~100 Watts).
standard AA rechargebles will not have the power...

it's for RC helicopters/planes.

It is definately possible, but it miay just take more time and money than expected. For a decent flash light, you need a good metal housing, a good metal parabolic reflector and even more a good glass window in front, plastic might just melt from the heat. With the right tools, materials and time (and skill), this certainly can be done good and maybe cheaper, but I'd do it also for the fun and the learning of it.

I want to build a laser one day, that will be way more expensive than existing ones, way ahrder beacuse of the vacuum, gasses and mirror alignment, but is very educating. This flashlight is way simpeler, but still nice to build.

I realize this wouldn't be a cheap endeavor, but surely it's gotta come out cheaper than buying the entire thing pre-assembled.

As for batteries, I suppose it would be possible to actually buy the Torch battery pack (and figure out a way to charge it), or pick up the Spyder battery pack and charger. Those Li-Ions should be able to power this, 3.7*4 = 14.8v. 2.8% overvolting shouldn't be pushing the bulb too much Smile

RC cars use 7.2 volts batterypacks. Those are quite common and 2 form 14.4 volt, exactly what you need.

This is very possible.
I used a Maglite 3D and 12 AA Batteries and customed them into one battery pack, then replaced the reflector and lens to metal and lens, and got a flood light bulb.
Outputs well over 700 Lumens!
